German supplier Mahle has introduced a new all-in-one range extender designed to fit directly into existing electric trucks. The system, which will debut at the IAA Transportation show in Hanover next month, aims to address range and infrastructure challenges by combining a compact diesel engine, generator, and supporting systems in a single enclosure.
Mahle’s Plug-and-Play Range Extender Solution
Mahle’s new range extender is engineered to fit in the same space as a standard battery module on an electric truck tractor. The unit integrates a compact diesel engine, generator, fuel tank, AdBlue tank, exhaust gas treatment, and cooling system, making it a comprehensive package for fleet operators.
According to Mahle, the system can replace about a third of an electric truck’s battery capacity. This change not only reduces the rear axle load by approximately 400 kg (~881 lbs), but also lowers the total vehicle weight by about 600 kg (~1,322 lbs). As a result, trucks can carry heavier payloads while maintaining or even extending their total driving range.

Performance and Environmental Impact
With the Mahle range extender installed, the total range of an electric truck can exceed 800 km (~500 miles). The battery alone provides about 400 km (~250 miles), while the range extender supplies an additional 400 km (~250 miles). The generator delivers between 110 kW and 130 kW to the electric drive system, with no direct mechanical link to the wheels.
Mahle highlights that the generator uses no rare earth elements, and the diesel engine can run on biofuels such as HVO100 biodiesel. When powered by these biofuels, Mahle claims carbon dioxide emissions are ‘virtually zero.’ Under typical conditions with conventional fuel, the company states that CO2 emissions are reduced by about 80% compared to a traditional diesel truck.
Market Launch and Industry Context
The official unveiling of Mahle’s plug-and-play range extender is scheduled for the IAA Transportation show in Hanover, taking place from September 15 to 20, 2026. Marco Warth, Vice President of Mahle Corporate Research and Advanced Engineering, said, ‘Our range extender is the key to disconnecting the market ramp-up of battery-electric trucks from the inadequate pace of infrastructure development.’
Mahle’s 2024 sales reached €11.681 billion, reflecting a 3.6% year-over-year decline, primarily due to market challenges in Europe. The company is positioning this new product as a solution to help accelerate electric truck adoption despite infrastructure bottlenecks.
Competitor Comparison
Mahle is not alone in the electric truck range extender market. Other key players include Rheinmetall Automotive, Ceres Power Holdings plc, and Ballard Power Systems Inc., all of which offer alternative range extender solutions targeting similar applications in Germany and beyond.
These competitors are also focused on improving range and operational flexibility for electric trucks, though Mahle’s all-in-one, drop-in design may offer unique advantages in terms of integration and weight savings.
Why this matters
The introduction of Mahle’s range extender addresses a major barrier to electric truck adoption: limited range and charging infrastructure. By enabling trucks to travel over 800 km (~500 miles) and reducing reliance on charging stations, the solution could help fleets maintain operational availability even when infrastructure is stretched.
With European truck sales facing headwinds and infrastructure rollout lagging behind vehicle technology, innovations like Mahle’s range extender could play a crucial role in supporting the transition to cleaner transport.
What this means for buyers
Fleet operators considering electric trucks now have a new option to extend range and reduce downtime, especially for long-haul or unpredictable routes. Buyers should compare Mahle’s solution with offerings from Rheinmetall, Ceres Power, and Ballard to determine the best fit for their operational needs.
As Mahle’s range extender will be officially unveiled at the IAA Transportation show in September 2026, potential buyers should monitor the event for further technical details and regional availability.
